Today’s Starting System Heavy Overhaul Log<\/span><\/strong><\/span><\/div>
\n

Target Vehicle:<\/strong> Kawasaki GPz750F<\/strong>(Air-cooled 750cc, Zapper-series engine)<\/p>\n\n\n\n

Symptoms & Phenomena:<\/strong> When pressing the starter button, the motor makes “shun-shun…” and “gaga!” sounds, spinning freely without smoothly turning the crankshaft (especially when the engine is warm or battery voltage drops slightly).<\/p>\n\n\n\n

Root Cause:<\/strong> Uneven wear on the “clutch rollers” inside the one-way clutch, fatigue of the “push springs” (loss of free length), and wear on the gear hub contact surface causing poor engagement.<\/p>\n\n\n\n

Key to the Repair:<\/strong> Carefully pull out the generator rotor with a specialized puller, replace the three essential components\u2014rollers, springs, and caps\u2014with new OEM parts. Degrease bolt holes, apply threadlocker, and torque to spec for a complete refresh!<\/p>\n<\/div><\/div>\n\n\n\n

It’s seized solid and won’t budge at all (\uff1b\u2200\uff1b)

I’d rather not tap or pry if I can help it.
With old bikes, you never know where something might crack or break off.
The philosophy of “No way! Absolutely no brute force!” keeps trouble to a minimum. <\/p>\n\n\n\n

There happened to be an M8 boss on the oil pan for mounting the muffler,
so I used a sliding hammer-type tool to tap it gently. <\/p>\n\n\n\n

Easy. It came right off\u2014no problem at all.
That’s what “finesse”<\/span><\/strong>means. <\/p>\n\n\n\n

It’s the 20th century, so gasket removal hasn’t changed much…
Even with a bike lift, the crankcase side is tough.
For people without a lift, this is a seriously difficult job. <\/p>\n\n\n\n

And that’s how it came apart.
It looks like a big job, but there’s really nothing special about it.

The other day, I assembled and started it with the clutch hub damper already replaced, but…
it didn’t get dramatically quieter (\uff1b\u2200\uff1b)

But this secondary shaft damper really makes a difference.

Since you have to work from underneath, it’s a bit of a tedious job.
Plus, threading the shaft while installing the starter clutch takes some finesse.
If you pull the starter motor out lightly, you reduce one gear mesh, making the work easier.

After that, lock the secondary shaft and you can easily check the free side of the starter clutch gear. <\/p>\n\n\n\n

These two long dowel pins go into the oil pump and also support it.
You have to pull them out toward you before the oil pump comes out. <\/p>\n\n\n\n
