Target Vehicle: Kawasaki Z1000LTD(Air-cooled Z series)

Symptoms/Issues: Generator (stator coil) coupler charring and melting

Cause: Terminal aging, oxidation, and loose crimping causing “increased contact resistance.” High AC current flowing through generates intense heat, melting and carbonizing the plastic coupler.

Solution: Remove the charred problem area completely and replace the wiring. Replace with heat-resistant, high-current-rated terminals and couplers (or direct connection), then rigorously check AC output voltage on each phase and charging voltage!

I found this while patrolling electrical supplies looking for something good.

Installation is M4. The round terminals are installed by overlapping the flat parts.
*Space width is measured at 8.64mm.

This is how you install it. With round terminals making surface contact, there’s no more worry about burning.

Which round terminals should I use?

Generator wiring is around 1.25–2.0SQ. It looks like it’ll be R1.25-4 or R2-4…


For 1.25: R1.25-4
For 2.0: R2-4S (S=small)

Wiring outer diameters vary, so please research and choose accordingly.

Tonight’s maintenance log addresses a notorious silent killer for vintage Japanese motorcycles: scorched stator generator connectors. Over decades, subtle terminal oxidation increases electrical resistance in the 3-phase AC stator lines. Under high current, this resistance generates intense heat, melting plastic couplers, carbonizing wires, and ultimately causing sudden battery deaths or electrical fires. We snipped away the charred harness sections down to fresh copper wire, crimped premium heavy-duty high-current terminals, and installed a heat-resistant connector assembly. Verdict: Testing verified balanced AC output voltages across all phases and a rock-solid 14V DC charging delivery at the battery with zero connection heating.
